[hpsdr] Penny V1.4 firmware issue (tracked down problem but not sure where to go next)

OK so here goes.
Hardware config:
J6 Metis
J5 Excalibur
J3 Mercury
J1 Penelope/Pennylane
No external PA and Alex also installed.
Firmware Versions:
Penny or Pennylane V1.4
Mercury V2.9
Metis V1.4
Software versions:
Latest version of PowerSDR 1.19.3.4 and 1.19.3.5 plus latest Unified version
KISS Console.
Observation:
Whichever software I use the TX audio is distorted and noisy and low in
level too.
Step 1 of test:
Revert to an earlier version of PowerSDR that will allow me to run V1.3 of
Penny[lane] but WITHOUT changing the Penny[lane] firmware.
Result - same distortion.
Step 2 of test:
Revert to Penny[lane] V1.3 with earlier version of PowerSDR and current
version of KISS console.
Result - audio is clean again on both programs despite KISS console
complaining it can't find Penny.
So there is something about my setup that causes an issue with V1.4, there
is a bug in 1.4 or there is another variable I haven't looked at. The
difference is in no way subtle and exceptionally audible.
The problem I now have is the latest versions of PowerSDR insist on V1.4
firmware so I'm stuck to know what to do.
